Impossible Solution #3224 - Sporting Equipment Component

They gave us this:
Make us a part that supports the weight of a sport gear on the road. The part has to be strong, ductile, corrosion-resistant. Itís a complex shape, but we want itóinexpensive. It is an important part of a secure system that holds the user's critical gear.
We did this:
The customer had already considered machining and investment casting, but neither process could deliver on all the specified requirements. Working closely with the customers, PSM engineers designed and built production tools and first article samples to the customer's satisfaction. The samples worked and the part went into production.
We got this:
PSM designed and created a 316 stainless steel locking plate that takes the challenge of the wilderness. The P/M part has been successful in production and in the field. And the part won PSM the prestigious MPIF P/M Design Competition in the Stainless Steel Category for 2000.

Impossible Solution #3211 - Cellular Network Heat Sink

They gave us this:
Make us a high tolerance part for the cellular phone industry that will be used in a very demanding service environment. Its purpose is to dissipate heat from the main computer chip in antenna booster stations that drive the cellular network.
We did this:
PSM knew that aluminum die castings had been attempted, but lacked the thermal conductivity to be an effective heat remover. PSM also knew the part had been machined from high conductivity copper, but the cost was prohibitive. Using the power of powdered metal technology, PSM created a repeatable high tolerance part from a high conductivity material. The part is less than 10% of the cost of machining from bar stock with no waste.
We got this:
New P/M heat sink met or exceeded all expectations and is now in use worldwide. There are no field failures. And the part won PSM the prestigious MPIF P/M Design Competition in the Nonferrous Category for 1999.

Impossible Solution #3171 - Seat Belt Wedge Housing

They gave us this:
Make us a part that can withstand a 3500 pound impact. Itís a seat belt wedge housing. The seat belt passes through this part. Plastic wedges grab the seat belt material on impact in case of accident. Since the webbing material must be grabbled evenly on impact, the internal profile tolerances of less than 0.004" must be maintained.
We did this:
A wide variety of companies were contacted by this customer, but no one other than PSM would even attempt the part. The customerís own engineers tried to develop the wedge housing as an aluminum die cast, but it couldnít stand up to the impact requirement. PSM engineers suggested a small re-design to the part. Once the new design was approved, PSM developed a special material to meet the tough strength requirements.
We got this:
The customer places a million parts into the field each year. There has never been a failure on any part. This track record has been in place for over four years.

Impossible Solution #1956 - Damping Piston

They gave us this:
Make us a motorcycle shock absorber damping piston to our specifications. Tight tolerances must be maintained. This part must be developed to make the piston actuate smoothly.
We did this:
PSM took a careful look at this aftermarket motorcycle part that had been around for years. We realized that it was a complex part because flow patterns had to be developed to allow the part to do its job effectively. Machining and casting were also being considered. PSM went to work to find the right combination of materials and procedures to produce the damper at a reasonable cost with the strength complexity and tolerance control the customer required.
We got this:
A complex part that met all performance and cost targets. Now we are making several versions of this part. No one could match our winning combination.
